What are graphite bipolar plates doing

Single cell = membrane electrode assembly (MEA) + gas diffusion layers on both sides + bipolar plates on both sides.

The bipolar plate is sandwiched between the cathode of the previous battery and the anode of the next battery, and does four things:

1. Gas distribution: evenly distribute hydrogen, air/oxygen through serpentine/parallel/forked channels onto the surface of MEA

2. Conducting current: To transfer electrons from one pole to the other, the in-plane resistance must be low

3. Manage heat: Conduct the reaction heat to the cooling zone to prevent local hotspots from damaging the film

4. Isolation medium: Hydrogen side, oxygen side, and coolant side must not have gas or liquid leakage

In one sentence: It is a four in one "water pipe+cable+heat sink+partition" in the fuel cell stack.

Why do fuel cells prefer graphite

The working environment of PEM fuel cells is not gentle:

  • Acidic and humid environment (pH 2-4)
  • Long term operation at around 80 ℃
  • Start stop wet heat cycle
  • Assembly compression of 0.5 MPa up and down
  • Hydrogen oxygen interconnection is a safety hazard

Metal plates have good conductivity and can be made thin, but they will corrode in acidic environments and cannot be coated. Coating them is expensive and afraid of pinholes.
The natural properties of graphite perfectly match:

  • Good conductivity: volume resistivity 8-20 μ Ω· m
  • Acid and moisture resistance: Strong chemical inertness, does not precipitate iron ion poisoning catalyst
  • Good thermal conductivity: 80-180 W/m · K on the surface, strong heat sharing ability
  • Precision machining: CNC milling of 0.5mm channels and laser engraving of microchannels are both feasible
  • Long lifespan: Commercial vehicles/fixed scenarios can run for over 20000-30000 hours

Three technical routes for graphite bipolar plates

1. Isostatic pressure graphite machining plate

  • Raw material: Fine grained isostatic pressed graphite (particle size 5-15 μ m)
  • Process: Isostatic Pressure → Graphitization at 2800-3000 ℃ → Purification → CNC Milling of Flow Channels
  • Advantages: high purity, isotropy, longest lifespan
  • Disadvantages: expensive, brittle, time-consuming to process
  • Typical indicators: density 1.85-1.95 g/cm ³, ash content ≤ 50 ppm (high-end ≤ 10-20 ppm), flexural strength 32-60 MPa

Suitable for: high-end fixed power generation, PEM electrolytic cell flow field plate, prototype/small batch high reliability scenarios.

2. Graphite powder+resin composite molded board

  • Raw materials: high-purity graphite powder+phenolic/epoxy/polyimide resin
  • Process: Mixing → Molding/Injection Molding → Curing → Impregnation and Hole Blocking → Precision Machining
  • Advantages: high strength, the first mock examination with multiple holes, suitable for mass production, and controllable cost
  1. Disadvantages: Resin phase slightly increases resistance, and resin aging under long-term humid and hot conditions needs to be verified
  • Typical indicators: Isostatic pressure composite board density>2.0 g/cm ³, flexural strength>70 MPa, conductivity>1000 S/cm, ion impurities<50 ppm

Suitable for: continuous improvement of fuel cells, air-cooled stacks, commercial vehicle stacks, and flow batteries.

3. Expanded/flexible graphite board

  • Raw materials: natural flake graphite → acid intercalation → puffing → rolled into foil
  • Advantages: Lightweight (1.0-1.3 g/cm ³), self-adhesive, no binder, pH stable across the entire range
  • Disadvantage: The vertical conductivity ratio is poor within the plane, and the compaction density and contact resistance need to be adjusted
  • Process: Compression molding/Roll embossing/CNC small batch production

Suitable for: fixed power supply, backup power supply, some electrolytic cells, and flow battery scenarios.

The technical indicators that fuel cell customers are truly stuck in

Project Typical requirements
Bulk density 1.85-1.95 g/cm ³ (composite board can be>2.0)
Resistivity ≤8–12 μΩ·m
Degree of flexural resistance 32-70+MPa (low for machined plates, high for composite plates)
Ash content ≤ 50 ppm, PEM electrolysis cell may require ≤ 30 ppm
Sulfur/alkali metals S <50 ppm,Na/K <10 ppm
Airtightness Helium permeability<1 × 10 ⁻¹⁰ nPa · m ²/s, or no permeation point after immersion
Channel accuracy Width 0.5-1.0 mm, depth 0.3-0.8 mm, tolerance ± 0.02-0.05 mm
Surface roughness Ra ≤1.6 μm, Polishing parts ≤ 0.8 μ m
Durability Acid/deionized water/ethylene glycol cycle, with a mass change of less than 2-3% per 10000 hours

Typical application scenarios

1. Hydrogen fuel cell heavy-duty trucks/buses

  • 100-150 kW stack, single stack with 200-400 bipolar plates
  • Operating conditions: Long range, high utilization, high maintenance costs → Priority given to lifespan
  • Graphite composite board is the mainstream cost-effective solution

2. Fixed power generation/data center backup power supply

  • Many projects in Europe and Japan run for over 20000 hours
  • Not sensitive to volumetric power density, extremely sensitive to corrosion life
  • Isostatic pressure graphite machining board is very popular

3. Forklift/Ship/Drone

  • Forklift: Long standby time+peak discharge, graphite board moisture resistant cold start stop
  • Ship: Large space, high lifespan requirements
  • Drones: Opportunities for Lightweight Flexible Graphite/Thin Composite Plates

4. PEM electrolysis cell (for producing green hydrogen)

  • Anode side pH 2-3, high potential, pressure 1.5-3.0 MPa
  • Graphite flow field plates require resin impregnation to block the pores, and the Fe/Ni/Cu in the ash content will poison the film
  • High end requirements: Ash content ≤ 30 ppm, Fe ≤ 5 ppm, density ≥ 1.88 g/cm ³

5. Flow batteries (all vanadium, etc.)

  • Long term immersion in strong acid environment
  • Graphite/carbon materials for electrode plates, flow field plates, and current collectors
  • Both high-purity isostatic pressing and composite graphite can be applied

The three major pain points of graphite bipolar plates

1. Machining graphite is too expensive
Isostatic pressing blank+five axis CNC+purification, one sample can be several times more expensive than composite board.

2. Pure graphite has pores
Without immersion, gas will escape. So "pure graphite board" also needs to be impregnated with phenolic/epoxy or coated with SiC/PyC.

3. Aging of composite board resin
After ten thousand hours, the acid bubbles are gone, the resin becomes brittle, and the contact resistance floats. What the customer wants is an 'accelerated aging report', not a COA.

End

Fuel cell graphite bipolar plate = high-purity isostatic pressed graphite/graphite resin composite/flexible graphite, the competition is not about whether it can conduct electricity, but
Low resistance + low impurities + zero blow by gas + no cracking for 10000 hours + consistent flow channels at the micrometer level.
